Specialists from Severstal Project created a digital twin of a new continuous hot-dip aluminum-zinc coating line, allowing them to position new equipment among existing operating machinery without spatial conflicts. The result was an error-free installation process completed in half the expected time.

The main challenge was the scale of the project. The production line extends for more than 200 meters, while virtually no free space was available inside the workshop. By building a virtual replica before construction began, engineers were able to simulate every stage of the installation. They tested how each structural component would fit within the confined space, optimized transportation routes, and eliminated potential clashes long before fabrication and installation began.

Once the digital design had been validated, installation crews assembled the equipment with minimal delays. The new production line is designed to process steel strip ranging from 0.4 to 4 millimeters in thickness and can apply three types of protective coatings: zinc, zinc-aluminum, and aluminum-silicon. The facility has a design capacity of 460,000 tonnes per year.

Yevgeny Vinogradov, Head of Severstal’s Russian Steel Division, noted that BIM technology has become standard engineering practice across the company. Today, four out of every five projects at Severstal use Building Information Modeling rather than traditional design methods.

The company’s flagship iron ore pelletizing complex provides another example of BIM adoption. There, a single digital model integrates more than 80 major facilities. The same approach that proved successful on a large greenfield project has now demonstrated its value inside an existing production workshop with extremely limited working space.

For Severstal’s engineers, digital twins have become as indispensable as drafting tools once were. Instead of relying on trial and error to fit a 200-meter production line into a crowded industrial building, engineers now rely on precise digital simulations that eliminate uncertainty before construction begins.

Source: @nerzhavey

Image: Severstal

Modernizing a fully operational production shop is no longer a logistical nightmare for Severstal’s engineers.
