Brazilian mining giant Vale has transformed a conventional ore processing facility into a fully automated operation powered by artificial intelligence. AI now manages hundreds of production processes and has already delivered results that the company plans to replicate across other assets.
The project was implemented at the Conceição 2 processing plant in the city of Itabira. The modernization program took approximately 18 months to complete. During that period, more than 100 video monitoring cameras were installed, and around 7,300 instruments and sensors were integrated into the automation system. Today, artificial intelligence monitors and optimizes more than 400 operational variables in real time across every stage of the iron ore beneficiation process.
The facility has an annual processing capacity of 11.2 million tonnes of ore. Thanks to its digital transformation, the plant has achieved a new level of operational stability and efficiency. The AI system automatically adjusts processing parameters based on the quality of incoming ore, helping reduce losses and optimize resource consumption.
The project has already become a benchmark within Vale. Lessons learned from Conceição 2 will serve as the foundation for modernizing other processing facilities throughout the company’s portfolio. The transition to AI-driven operations forms part of Vale’s broader strategy to build more sustainable and technologically advanced mining operations.
Automation is expected to improve not only productivity but also safety. Cameras and sensors continuously monitor equipment performance, allowing potential failures and hazardous situations to be identified before they occur. As a result, plant personnel can shift from routine monitoring tasks to more advanced analytical and decision-making roles.
Vale has demonstrated that artificial intelligence in mining is no longer an experimental concept but a practical and commercially viable technology. The first AI-operated ore processing plant in the Americas sets a new benchmark for the global mining industry.
